Designing a Custom Intake for a Coyote-Swapped 1st Gen Bronco

A Coyote-swapped 1st Gen Bronco is one of those builds where the details matter.

The engine swap itself already changes the personality of the truck in a big way. You still have the classic Bronco shape, the short wheelbase, the old-school utility, and all the character that makes these trucks so desirable, but now it has modern Ford 5.0L power under the hood. With that kind of combination, the supporting parts need to feel just as intentional as the swap itself.

That was the mindset behind this intake system.

This wasn’t built to be a universal cone filter setup with a couple adapters and a bracket. The goal was to develop a clean, functional, serviceable intake system that looked like it belonged in a high-end Coyote Bronco build from the beginning.

At Campsite Carbon, this project brought together the full process: real-world packaging, CAD design, industrial MJF manufacturing, laser-cut and laser-etched acrylic, and an off-the-shelf K&N air filter that can be replaced easily when the time comes.

Designed Around the Bronco

Classic Broncos do not give you unlimited room to work with, and once a modern Coyote is sitting between the fenders, every inch starts to matter even more. The intake needed to route cleanly, position the filter properly, provide a sealed airbox, clear the surrounding components, and still be easy to service once installed.

That is where the development process really starts to matter.

Instead of forcing a generic intake into the available space, this system was designed around the vehicle. The tube shape, airbox size, filter location, mounting strategy, lid access, and service clearances were all considered together as one complete assembly.

That is the difference between something that simply fits and something that feels engineered.

The final layout gives the intake a clean path from the filter to the throttle body while keeping the airbox compact and purposeful. The filter remains easy to inspect, the lid can be removed for service, and the whole assembly has a finished look that matches the level of the build.

Why MJF Made Sense

The main intake components are produced using industrial Multi Jet Fusion, also known as MJF.

That is an important distinction because this is not the same as a typical desktop 3D printed part. MJF produces strong, accurate nylon components with excellent dimensional consistency and a professional surface finish. For a functional underhood part, that matters.

The biggest advantage is design freedom. The intake tube can use smooth transitions and large-radius geometry instead of being limited to simple bends or welded sections. The airbox can include integrated mounting features, service details, sealing surfaces, and complex shapes that would be much harder to create with traditional fabrication methods.

For a low-volume, highly specialized automotive application, MJF is a perfect fit. It allows the part to be designed for the vehicle first, instead of designing around the limitations of a manufacturing process.

A Serviceable Airbox With a Finished Look

One of the most noticeable features of the system is the clear acrylic lid.

The lid is laser cut and laser etched, giving the airbox a premium, finished appearance while still serving a practical purpose. Being able to see the filter through the lid makes quick inspections simple, and the etched branding gives the part a custom look without relying on decals or surface graphics that can peel, fade, or look like an afterthought.

The contrast between the matte black MJF airbox, the visible K&N filter, and the clear etched acrylic creates a look that feels modern without being overdone. It has enough visual impact to stand out when the hood is open, but it still feels like a serious functional part.

That balance was important. This intake needed to look good, but it also needed to earn its place in the engine bay.

Built Around a Real Filter

A custom intake should not require a custom consumable.

This system was designed around an off-the-shelf K&N air filter so replacement and maintenance stay simple. That means the owner gets the benefit of a custom intake system without being locked into a one-off filter that may be difficult to replace down the road.

That kind of detail is easy to overlook during the design phase, but it matters long-term. A good aftermarket part should not just be exciting on install day. It should also make sense years later when the vehicle is being driven, maintained, and enjoyed.

More Than Just an Intake

For Campsite Carbon, this project is a good example of what modern product development can look like for the automotive aftermarket.

The process starts with a real problem and a real vehicle. From there, the part is developed in CAD around the actual packaging constraints, refined for function and serviceability, then produced using manufacturing methods that match the application. In this case, industrial MJF created the structural intake components, laser processing created the acrylic lid, and proven off-the-shelf hardware and filtration kept the final product practical.

Each step had a purpose.

That is the part of the process I enjoy most. It is not just making something that looks cool in photos. It is taking an idea from rough concept to finished component and making sure the design, material, manufacturing method, and user experience all work together.

Final Thoughts

A 1st Gen Bronco with a modern Coyote swap deserves parts that match the effort behind the build.
